The client arrived with the hard part already done: a serious custom PCB, a camera module, and a clear intent to build a real product. What they did not have was a body to put it in.

The problem

Enclosure work around finished electronics is constraint-solving, not styling. Everything was fixed before the first sketch:

  • Sensor alignment. The camera module had to sit exactly where its optical axis needed to be — the housing bends around it, never the reverse.
  • Heat. The processor needed a heatsink with real airflow across it, and the first fan position did not put air where the heat was.
  • Power. Five 18650 cells had to fit, not four — a late change that moved the internal volume budget.
  • Acoustics. Two board-mounted microphones needed openings that worked acoustically without opening a dust path.
  • Travel. The finished unit had to survive being carried around, not just sit on a bench.

The approach

  • Package from the inside out. Fixed components placed first — sensor, board, cells, heatsink — then the shell drawn around the volume that was left.
  • Airflow as a design feature. The fan was relocated to blow directly across the heatsink fins, with the intake and exhaust path kept clear of the battery bay.
  • Custom where it matters, off-the-shelf where it doesn’t. Bespoke sheet metal and moulded parts only where the product needed them; standard hardware everywhere else, to keep unit cost sane at low volume.
  • Iterate against real data. Each revision was checked against photographs of the assembled board — heatsink height, connector positions, microphone locations — rather than against the schematic alone.

The result

Four design iterations took the enclosure from first layout to a manufacturing-ready housing with the full electronics stack packaged, cooled and accessible.

Where this applies

Any device where a PCB already exists and the product still has to be built around it — instruments, sensors, portable electronics. Ask for the assembled board photos early; they contain the dimensions the schematic never shows.
