Reusable Concrete Wall Mould for Low-Cost Island Construction

A client in the Caribbean wanted young professionals to be able to afford a house. His ICF blocks were stuck in China — shipping cost and vessel availability had made an imported building system unworkable.

The problem

The design constraint was economic before it was technical:

  • Whatever replaced the imported block had to be producible locally, or the same shipping problem returns.
  • Cost could not be passed on. Every design decision that added price defeated the purpose of the project.
  • Concrete has to be poured either way, so the system’s value is entirely in how easily the form can be produced, handled and reused.
  • Candidate materials were PVC and PP, with CNC processing as the likely production route.

The approach

  • Interlocking form geometry so sections align and stack without separate connectors — every extra component is a cost the client could not carry.
  • Sections shaped for the process, keeping profiles simple enough to be produced and machined locally rather than needing complex tooling.
  • Reuse designed in. A form that survives many pours changes the unit economics far more than shaving material from a single-use part.
  • The uncomfortable advice given early. When one proposed route was the most expensive option on the table, the client was told plainly — before it was designed, not after.

The result

Two design iterations of a reusable wall form system, with the trade-off between in-house production ease and unit cost made explicit at each step.

Where this applies

Construction products and tooling where the real specification is a price per unit. The design that wins is the one whose production route the client can actually access.
